We have four boards that we use - each lead guitarist has one, and the rhythm guitar has one. Plexitone is on the rhythm board, and it does a nice job. I think the best OD sound we get is from *Boss FB-1 into Visual Sound Jekyl and Hyde into Boss BC-2. I dial in the BC-2 first, then set a good OD and good Distortion on the J&H, then boost it if I need to. You can set up a good drive tone and then roll back the OD with your volume knob for cleaner stuff.
I use the HD500 as my main rig, and I have a pair of DT-25s stereo out. One is a DT25 head/cab and the other is a DT25 combo. Sounds great. I love the OD tones I get out of it. In worship we play the HD500 direct into the house. Try dialing up the mixer channels to +4dB, and then using as much amp model OD as you need. Then if you need more drive, boost the OD with a drive effect. I like the Tube OD for OD and the Tube Screamer for a distortion. Sometimes I run them both together.
Also, compress it up front with something like the Red Compressor (simulates an MXR) so that you can dial the drive saturation in and out with the guitar volume know without losing too much volume on the clean side.
