thank you it's great, in fact I just used my cake molds that I bought for 10€ for about 10 different sizes and it does the job very well, perfectly. No need for a sharp saw, just one side of the molds and very thin so a little sharp and that's enough. I used polystyrene found in the trash that we use for packaging. It goes very quickly to form a sphere. I didn't have a vacuum cleaner so I used a large transparent plastic bag. I work in it with my hands in it and a rope to close the bag and enclose my hands.
Innovative. Probably not easily automated. It depends too much on eye-hand coordination and cheap labor. And leaves a rough surface. I have not checked prices of spheres. Definitely memorable.
I have tried hot glue and it certainly work. If you don't have hot glue, I suggest you try a stick glue (I have not checked it for metallic rod to polystyrene, but at least we know the stick glue will stick to polystyrene)
From your local hardware store, search the section where they sell house isolation stuff. Buy the thickest available (i bought a pack of 3 100*50*8 cm for less than 10 Euro). For such large ball you need to buy many blocks of Styrofoam and glue them together. I am not sure what the final results will be, you need a much larger holesaw as well. Try a 15-20 inch first and see the results, if satisfactory continue with a larger one. You can buy an inexpensive hole saw set for less than 15 Euro, and keep it for yourself, and it can cut wood as well, sometime a useful tool to have at home. Sand paper is very slow and you wouldn't have a circular profile to guide you. For eyeball size ball of let say less than 2 cm diameter, maybe it is more effective to buy small Styrofoam balls, they are inexpensive. Glue stick, sticks well to the Styrofoam and also to the paper.
