    Hey dude.. you didn't tell me you had a TH-cam channel! Anyway.. water pump went out on my fiero, and in the midst of changing it, I found some rust up in the upper part of the inner structure.. only way to fix it correctly is to remove the rear panel.. and I came across your vid! Although I'm thinking mine might be a bit different around the sail panels with it being a GT.. I'll message you when I decide I want to tackle that project.. it may end up being a winter project so maybe when I bring the car to you to remove my alarm you can show me how to remove the rear section on my car.. subscribed BTW!

      Unfortunately, due to the how the balance tube is fitted, there is no good way to do it on video. I pop the fittings in completely blind. I recommend putting some Vaseline in the rubber grommets and in the fitting ends that go into the grommets. takes some strong wrists to push them in the new seals.

    DK trans R&R T3 shaft for a DMF, BUT the diff is in the way: : how to work-around?

      If you cannot get the input shaft collar and clip pulled away enough the unscrew the input shaft from the main shaft. Do this: 1. You need a snap ring pliers, and a 381/15 VW tool (METAL not 3D printed plastic) or make something else work. 2. Remove the left CV flange, then unscrew the 2 #3 machine head screws holding the lock plate (plastic piece) on. Remove the lock plate. 3. Now, with a razor blade, make a small stright mark over the seam between the carrier bearing adjuster and differential housing. This mark is where the adjuster needs to be set back to later. 4. Then, loosen the carrier bearing adjuster out until you have clearance to remove the inputshaft clip and collar enough to unscrew the input shaft. 4. Install the new TDI input shaft 5. Lastly, repeat the steps backwards to complete your service. (I am not liable for any damage or wear caused by using improper tools or equipment)

      Engine is a 2001 EZ30D JDM Import. Harness and ECU are 2001 Legacy Outback set for Manual instead of Automatic and cut down by AV Conversions (Jeff Robenolt) in Wisconsin. While I can modify harnesses and make parts, I prefer to support friends' businesses.

      Not factoring time or labor costs, $9500-11,500 for an EZ30D 5MT Conversion, if doing all the work yourself, rebuild the 5MT, fabricate the shifter assembly, and you have all the tools. I am currently selling that H6 5MT as a complete turn-key bolt-in dropout for $14,500. Still in the Vanagon for test drices until sold. Doing a Turbo Diesel next.

    Nice conversion. I just bought a 2001 Outback with the H6. I have a guy in town (Western Canada) that does conversion but says that he doesn't recommend the H6. What are your thoughts and how costly is it to convert a 5MT or can you use the bus tranny?

      For VW installation, the original transmission can work, but only if not drag racing or driving hard. Best to at least rebuild the transmission and depending on the unit, change the gearing. Best transmission forca Subaru Conversion is a Subaru transmission. Gearing is much better for daily life and travel. Can take much more power as well. The downside however, is the proprietary Reversed ring and Pinion from Subarugears, which commonly needs to be sent out for treatment to be properly Hardened. Regardless, I prefer the Subaru 5mt to ALL VW transmissions as they can be rebuilt for much less than the 091 and 094 Type2/Vanagon 4 speeds.

    hey man, where is your outlet on the breather routed to? We've purchased a T25 that's venting to atmosphere atm which you can imagine is not very pleasant, especially as it's leaking into the cabin. We really want to get it sorted as it's kind of making it undrivable atm due to being so leaky.

      @Gregor Thomas no worries. It can be vented to atmosphere if an oil seperator with a breather filter is used, but I recommend OE routing back into the turno inlet, but add a sealed oil seperator. A BMW like this part number - 11151705237

    I feel your pain, I've had my own engine disaster. Killed my 1Z in Idaho and ended up landing a 98 jetta for free from a friend to yank the engine out of. 2 months of my summer wasted last year and a whole lot of stress, but it's back on the road and about to take me to my first photo gig of the season down in NC.

      Good question! Long story short, yes. However, the ring and pinion need to be changed to lower RPM, it still won't be good for highway speeds but it will be driveable under 65mph. The ratios of the 3 speeds are long and pretty decent for a turbo diesel engine, but it will be VERY SLOW to accelerate. Adaptor and other parts are required as well. It has been done, but rarely is the aftermath made public. If you want to remain automatic, and want a diesel, it would be good to research the PASSAT transmission conversion that is done in the UK and Europe.

      Yes, using the original Vanagon Auto transmission with an H6 has been done before. If you already have it rebuilt and run at lower RPM than stock, it will do well. It's a tough transmission when properly built. For regular driving and traveling, it's a good option. The Bostig set up is 130-150hp/tq give or take a bit, the EZ30D is 215-225 hp/tq depending on who you talk to. So, increasing trans pressure and/or upgrading the clutch pack should be done (generally speaking with any automatic transmission when increasing power). I recommend contacting Matt Steedle about what should be done to use it with an H6. Another option is a Reversed 4EAT Subaru Transmission.

Original was a 1.6 gutless wonder geared low so when I did turbo conversion I redid the trany with air cooled gear ratio so no more bull low but can cruise at 60MPH with ease and quiet Also installed a diesel heater under passenger seat But I see your battery is there mine is in engine compartment

      Well done! The plan had been to put a Reversed Subaru 5mt or 6mt in it. But that changed with the budget. Made do with what it had.

      Cylinders were honed, new pistons installed, new bearings as well. And of course all new seals.

    I have an 88 Westy that originally had the 1.6 turbo diesel motor and 5 speed. I swapped to an AHU but stayed with the single mass clutch. I have been very pleased with the clutch operation and I don't notice any real issues with vibration. I wanted to thank you for the quality of the video. You have done a great job of showing the unusual steps of the clutch install.. such as the clearancing of the bell housing. I also had to slightly alter the nose of my starter to get it to clear the flywheel I used.

      A single mass flywheel is fine, nothing wrong with it. Dual mass simply smooths the transfer of noise and vibration more due to the larger dampening assembly inside it. The 094 5-speed is an excellent unit for a diesel, so you are already in a better place than many.

      The wheel well liners are Reproductions of the South African originals. They can be bought at Bus Depot. The wheel arch flares are Terrawagen, incase that is what you meant.

    I have an 88 Westy with the AHU motor. Still has the ecu setup, so a bit different from your mechanical injection system. One upgrade that I particularly pleased with was switching to 16" MB wheels to reduce engine speed when cruising. The resulting wheels are about 10% larger than the original 14" wheels. Even with the larger wheels the motor can really push the camper along and makes it much more drivable than it was from the factory.

      My 85 Tintop has 215/75R15 Grabber ATX on ASA Type 9 wheels (15x7 ET23). They were going to go on the TDI but sold it instead. The larger size still worked well with the EJ25 and Subarugears 5-speed. Though now I'm finishing a different conversion that has me considering 235/75R15 (yes, they fit). Though I have new springs and a lift on my tintop.

    My AAZ transmission was rebuilt in 2013 by a PO . I got it about 20,000 miles later and had the oil slinger fail and soaked my clutch plate with t oil. I learned: Always check your oil slinger before sealing up your bell housing.

      The Transmission in the Van was rebuilt 2 years ago with only a few thousand miles on it. nothing to worry about, everything was checked prior to resealing.

    Great shopwork videos. I'm rebuilding a 1.9TD AAZ so I'll probably have several questions coming your way. Right now I'm rebuilding the K03 (or is a triple K?) turbo and I think I've done well on the core but just in case, where did you find turbo cores for this video? Thanks.

      Thank you so much!! Yes, K03 or GT15 are stock for AAZ and AHU engines. Turbo core? I went with a Melett cartridge, which exploded in 30 minutes of install and made the engine rebuild happen. After the the rebuild I installed an original VW/Audi unit which was fine. I recommend the original turbo being rebuilt over being replaced. The cost may be a bit higher.       Load reduction relays are nothing new, plenty of information exists on them. The basic reasoning and design is to reduce load on the device switch/button to increase power/ground to the device. Even with a new horn, switch, and wiring, adding a load reduction relay will improve functionality, connectivity, and longevity of the switch/button.
