In UK we have gone save the planet mad and have some of the highest fuel prices in the world. For a lot of people in UK 20 mpg is too much and any less is unthinkable & unviable to run a van.
Change in plans. Converting my Jeep Cherokee into a high top day camper, because a dead tree dropped on it and needed to do something. Was planning on using 2x2s, decided that before saw this video. Will still convert it, but recalled a woodworking trick I learned years ago, think first project with is was in early '70s. Know for a fact I did a toy box using that method about 25 years ago, and it is still in use. There will be no metal, only 1X2s, OSB, Titebond II, and topped off with poor man's fiberglass. The strength should be the same as using 2x2s, perhaps a tad more. Sometimes it pays to be an old dude with experience.
I plan a high top conversion for my vehicle, I will be using fibreglass also. Except, I will be using poor man's fiberglass instead of store bought. Why buy something when you can make it? I do a lot of thinking, and research, before I make a decision out of normal. And am going with poor man's fibreglass. Has a load of advantages for a project like mine.
Hey, your van, use toothpicks if you want to. Actually from what I know, it could be done with toothpicks, but would take a lonnng time, and not worth the effort. Looks good, I could do similar with 1x2x, but likely will be using 2x2s also, Hadn't planned on making a high top, but a dead dropped on my Jeep Cheokee and smashed the driver's rear door way beyond acceptable repair, so I will have a Jeep Cherokee high top day vehicle. (Day vehicle, no camper, but a recliner for rest and naps, maybe TV, radio for sure, cooler, composting toilet. Not intended for camping, rather a daily driver, and lets you have a toilet available, a recliner when you get tired or want to catch a TV show, cooler for sodas, and then back to the house to eat supper and sleep there). And, if I want to, I'll even put in a 4x4 or two in the build process.
As long as the OSB is kept from getting wet should be no problem. Nice job.
I want to copy this syle and use the material and same methods for my minivan. I only want 24 to 30 inches extra just to stand up inside the van and get more space.
Next time you should hot coat the wood before glass. Great job overall
Also next time if you get some cabosil, mill fiber or even talc you can make a putty to wipe over the dry edges of glass before putting more glass (the front area where you ran out of resin) it helps alot with bubbles
the wood should be saturated in resin first then matts applied- look up boat builders how they do it. it prevent delamination later on
I have a hightop on my van and am lookin to trade someone the hightop on my van for there roof there gonna cut off or if u still have the stock roof u cut off i will trade my hightop for the metal roof
Would have given it to you for free if I still had it - went to the scrap yard.

Interesting - any data on how the constant side-to-side flexing might affect all of the top's fasteners?
@davidm1599 just data on the tensile strength of the fasteners - each of them is rated for several thousand pounds. Over engineer when in doubt. Holding strong 2 1/2 years later.

I have got a 1999 Savannah and copied this top on my van . I was 70 years old when I did it and it came out great . I made a couple of changes but basically everything was built the same I use regular plywood , I used your idea of flashing on the edges, I have more than 6 ft 10 Headroom. thank you for all the videos of your build , it made it very easy to copy your design and implement it on my truck , it's a very practical and logical design and works fantastic
That's great to hear, Roger! Glad someone found some use in the videos. If I did it again, I would also use regular (or marine) plywood for the shell.

Thank you for the support, I'd like to do more of them, but it's tough finding the time with work & young kids. I'm building the van out soon as a retirement gift for my dad - I plan to do a few more videos then.
Good to hear from you. We raised a total of 7. I coached sports ---no time for things like TH-cam, lol. #1 be a good dad and husband. Everything else is second. You did a great job on the build and the logical approach to it. I have built boats, 3 airplanes, off grid homes, hot rod, etc along with my custom van and numerous instruments. Keep thinking outside the box. It's the key to success.
That's cheap. What do you use? You're supposed to use plywood which is much stronger.
actually osb has come along way and is now better than plywood as they are using new resins research it

You should use plywood plywood plywood is strong that better. Yes, it's like Liberia, but stronger use chipboard that chipboard is going to warp all the time.
About how thick would you say for the plywood? 🤔

Good video, do the commercial tops have OSB or plywood inside the bulk of the top? Or are they mostly fiberglass that was formed on a wooden mold, Im curious about the weight difference.
Commercial tops are made in mass in a factory, so they don't use wooden forms at all. They are made solely from fiberglass for the most part, with occasional 1x4's molded in for mounting cabinets.
@@SisuVan so the fiberglass is thicker on a commercial top? Im assuming the glass layer on yours is thinner? Do you think the weight is comparable?
@j03y__ Yeah, a commercial topper is probably close to .75" thick in the corners.. mine is around half of that at most. The wood frame & sheathing add additional weight & strength, though, and balance it out to around 300 lbs - similar to commercial.
What about the air conditioning cause? I noticed somewhat time it gets hot in that ran and don't tell me insulation makes it hurt in the desert b*******

I think it ended up being around 5 gallons - a lot more than I had planned, and at least one of those gallons ended up in the air from sanding!
Do you not want to fasten the lower part of the fiberglass to the metal of the "remaining part of the roof" with some screws? I dont know how much the fiberglass sticks on to the metal, but I got a feeling the most tension is going to be on the wooden parts. Perhaps that was the idea? I'm curious since I've been thinking of doing something like this, but make the lover part of the fiberglass rather thick so I can attach it to the metal and let it take the most tension. Thanks for a series of very informative and inspirational videos!
If you watch the foundation video and speed test video, you'll see that the base is heavily bolted, screwed, and adhered to the van. The fiberglass sticking to the metal is just a bonus. The front of the topper is also clamped and bolted from the outside.

What size compressor did you use?
It was a very small one (3 gal tank), but it didn't seem to impede my progress much. Mixing up 1 liter bottles gave it time to recharge in between sprays.
@@SisuVanRad, thank you. I've got a donor top that I'm preparing and trying to decide whether to Raptor the whole thing, paint the top with elastomeric and raptor the sides, or do the whole thing with elastomeric paint. What are your thoughts having done a bit of both??
@@PowerstrokeEconolinewith a donor top I would probably do the whole thing in raptor liner - it will look a lot cleaner and be lower maintenance in the long run. Elastomeric is good for sealing any micro cracks on a flat surface like a roof, but with a fiberglass donor in good shape you shouldn't have any sealing issues. If you were to develop leaks in the future you could always go back over it with elastomeric, but the reverse is not really true.
@@SisuVanMy donor top isn't in good shape; I'm doing a bunch of spider crack and light glass repair on it hence the need for a paint job. What are the ongoing maintenance issues with the elastomeric paint?
Hey i just had an idea.... get basic cuts on plywood.... glass it before install... then glass all the corners plus more layers.... Not being armchair here, nor disrespectful.... this is my third or fourth time watching and had the idea
That could work. If I were to do it again, I would use foam board or fiberglass board instead of plywood for the sheathing. This would avoid any expansion or contraction due to moisture levels.

I’m thinking of following your lead on the roof build, for my Vanagon…. Right now I have a 2.5L Subaru motor in her, but ,at putting a Turbo Diesel…. Any thoughts on if you think the top would work for a Gas Subaru motor? Thanks man…. Great job!…
Installing portholes, hatches, windows to the fiberglass Westfalia pop up roof. Would it work without weakening the roof too much ( I'd be careful keeping the extra weight in check)?

Hi @SisuVan Could you please put links to the Fiberglass materials you used? Besides maybe not using OSB (as you mentioned in a comment), is there anything recommend doing differently a second time around?
Hi Anna, I don't have any links to share as I just used the standard Bondo fiberglass resin & mat that you will find at every hardware store. If buying online, I like fiberglasssupply.com. There isn't much that I would do differently other than maybe using something other than wood for the paneling. I'll be doing a 2 year update soon and will fully cover the pros & cons then.

Been with you since the start of this project. Guess those other people are not laughing now. Lot of hard work and energy went into the project, and it shows. Would have loved for you to had settled in the NC. We could have really done some crazy projects. Hope to see a few adventure/ camping videos in the following months.
