its scary friday and theres 80kg of inconel on the table getting a 0.5mm chamfer at the bottom of a deep pocket. Theres not enough room to go vertically down with the tools ive got so had to tilt and rotate instead of an easy 3 axis job. table width is 320mm, the lump of metal is 340mm wide so I had to sit it on a pair of parralells so it could rotate over the ends of the trunion table, then se...

today its a bit of tool steel for a custom socket . Aircraft clutch nut removal tool. this is the last op, making a round hole square with a 5 axis morph between surfaces toolpath.

last op, finishing the cone I know its not a normal compressor wheel, the long spike is for joining to the front part of the shaft with minimum runout. the program has been changed now so it runs a continuous spiral path. total run time 12.5 hrs. i can shorten that time a bit but dont want to push it too hard as its only held down by a 6mm nut

the splitter blades are curved along the width so cannot be cut with side of the tool, these had to be contoured with the tool tip with around 40 orbits over the surface. 15 times slower than doing a simple swarf cut.

66mm compressor wheel, doing 3 passes along the blade surfaces, these blades are straight from root to tip so they could be cut in one go with the side of the cutter

one of the last operations on the part, drilling and counterboring 8 holes through the edge of the large fillet, counterbores have a 0.01mm tolerance so had to grind a go-no go plug gauge to check the size.

4th in the series. about 2 weeks into the job. another morph toolpath along 3 edges with an angled cut out on one edge. its putting a 45deg chamfer along the whole loop

this is a large fillet radius between two circular flanges, one facing vertical, the other horizontal. it came within less than 2mm of contacting the collet nut at the edges. all the multi axis paths were done with morph between two surfaces on mastercam x8

its a few months ago now but I think this is my first ever full 5 axis toolpath. this job started as a 100mm square aluminium block and was turned into a test piece for a robot elbow joint. A very complicated job and had no idea if i was able to complete it. the first 3 axis roughing has been done roughly 2/3rds down, then I started doing as much as I could in that set up on the top face before...

      didnt know if that tool would cut it sticking out that far. its just taken me 3 days to hand tap the last of the threads, roughlty an hour per hole and 23 tap regrinds. its horrible material

      its only run a few times since that was filmed, its cleaned up and ready to run again. on that one all the rotor and sttors were spark eroded, im now about 80% able to run a 5 axis mill and make them much quicker. im running the mill 12 - 17 hrs a day mon - friday on various jobs (just put up a short vid of one of them) and studying the manuals all weekend. the next stage is to do a simplified version that dosent cost 250k. the whole plan back in 1983 wss to do a working redesign of jerry Jackmans engine that he used in Barjay, and after that do the axial. that took 35 years with a few diversions when it turned into a career, lost a bit of drive after realising it was mission complete. I will continue when im fully confident on the mill and move it to the next stage.

      it will return. its sat on the test bed next to the lathe which is next to that mill. I ddint do the programing for that wheel. found a few folders with the NC files and managed to dig out the ones that worked. Id only been using 5 axis a matter of weeks when i did that. its a few months later now and im rapidly growing the ability to do the full modeling cam programing and machining everything from scratch. always got the next axial in the back of my mind

      im going to do a remake of this fairly soon. starting to get to grips with 5 axis milling. it would be easier to mill an axial rotor than a centrifugal

    Any idea on performance compared to modern centrifugal compressor? I hear the axial style compressor is now, years later, not as efficient as new centrifugal designs. Not saying anything negative. My instincts tell me the axial is better. And my instincts are terrible.

      What if we put planetary reduction gears into the mix? Amateurs who did not care spun up turbines to velocities which make no sense for even a centrifugal compressor. So I propose one reduction to the centrifugal stage and another reduction to a large diameter axial stage ( 3 stages a actually). Pressure feed oil into bearings and gears.

      I now have 6, 8,and 10 lb versions of this engine running. the 10lb has a sub 1 sec acceleration time from idle to max rpm. we filmed it the same day as the axial and Jackman replicas.

      what is seafom? im supprised it works at all to be honest. i bought it for £15 as a non runner. no compression so made a new piston ring from a bit of scrap cast iron. just guessed the shape and wire edm cut it. its been running for 2 years on petrol and turbine oil 3% mix

      Seafoam clears out all the varnish and gunk built up in a engine from the intake on out, its wonderful stuff, you dump it straight into your intake while the engine is running and warm, gun the engine for a bit, then let it die(all whilst pouring seafoam into the intake), you literally see a cloud of garbage and gunk come out your tailpipe(for cars, motorcycles, lawnmowers, etc) seafoamsales.com/ I was wondering, what did you use for bearings on your turbine engine? something custom made or off the shelf? What you use for thrust bearing?

      i will have a look at it. I thought you wanted me to go to the beach and bring back a bucket of water. the bearings are hyhbrid ceramic converted from steel ones. very loose high clearance steel tracks with silicon nitride balls. couldnt find the size or type I wanted so made my own from steel radial into ceramic angular contact

    I noticed that the combustor section of this (may I add, marvelous) turbine seems disproportionately large; did this (seemingly) augmented combustor contribute to the feasibility of this small-scale axial jet?

      yes it did help. this is actually the fourth axial engine ive built. (the previous one did just manage to self sustain in 1991). axials have a heavier rotating mass than a CF engine so can struggle to accelerate to idle, it needs a bigger flame and has less chance of working if half of it is burning behind the turbine. I did go a bit over the top with the combustor volume. I thought its better to go too big than too small and be sure of having a runner. its such a lightly loaded combustor, its so cold most of it is still shiny. so I can either cut back on the volume or scale up the rotor.

      +Esoteric Innovator its not all that old, only about 2 years. but modelled on the first model engine to fly in 1983. this is my version of it. the casing sizes were scaled from the cover of a magazine, all internals are my own work. had to shorten it slightly from the original to avoid shaft harmonics, I think thats what destroyed the original jerry Jackman engine. the inlet is polished and annodised red now and looks much better than on this vid. think the axial is more likely to be flown before this one does

      +aravind shreyas yes its very much a one off, I know how to make it much cheaper and quicker to build. im working on that now for the next version. this one is all spark eroded. each stage uses a set of 4 electrodes, roughing tools, semi finishing and finishing tools. they cost £2000 each. and theres 32 of them in total just for the compressor. and another 6 electrodes for the turbine. it would be very difficult to cast or mill blades with this thickness and keep the airfoil shape

      2.2:1 in theory. its not run over 4 psi so far. im creeping the speed up slowly

    might do that, the phone just dosent record the sound anything like it needs to. need to finish the annodising and bolt on a starter first, then roll the jetpipe down a bit to get the egt up a few hundred degres.
