I followed your steps and everything works except the vehicle wont shift out of 4LO. Thoughts? locking diff works perfect and it shifted from 4HI into 4LO but now it wont go back to 4HI

What did you do with the gear syncing at 10:03? That's a really crucial step/mod.

Were you doing all this upside down under the truck? I don't see why the actuator doesn't simply slide off....and then very carefully slide back on so everything stays in sync...ie with the vehicle in park so the rods don't move. I only need to replace the big o-ring :(

Your 2nd time explaining it was correct, the first time, not so. Was some confusion over the pressing and holding 3 times then releasing and re-pressing and 6 digits and 5 digits.Last explain was very clear on the process.

Mine is only a few years old and has been used less than a dozen times. The unit died, and new batteries don't help. Life is too short, and time is too valuable to buy poorly designed and manufactured products. A small filtered-bagged vacuum with a HEPA filter is needed in this space. DeWalt is too busy making cheap me-too products. You have more patience than me.

If you just pushed the rod in a bit so that the gear would line up properly with where it needs to be clocked… would that have worked? Like initially, when you first put the Aisin replacement on, you said you couldn’t get the gear clocked the right way. You had to put it a little more towards 1 o’clock than you wanted to. So… if you pushed the rid in just a bit to get the worm gear to line up with the cogs on the clocked gear, would you have saved yourself a lot of trouble?

A good and informative video. I might mention that the unit has a THD > 11% so I'm thinking of adding a UPS unit in front of the computers and TV to avoid damage to sensitive electronic devices. The noise level is > 72db which is like a loud lawnmower. The petrol mode is messy and has a lot of fumes and spillage. The LP and NG modes, as shown, are the best, cleanest and safest modes. A shallow wide funnel helps. They make a three-sided metal /insulated shroud which I used to cover the unit but I didn't find any appreciable noise reduction. Since I don't have NG to my house, I definitely will opt for two 5-gallon propane tanks with the "T" fitting. I had my unit inside a large metal gazebo on a brick patio. I positioned a pedestal fan to the left side which dispersed the exhaust fumes away. Also, there is a 50 Amp connector with four 120 VAC at 20 Amp combination receptacles with circuit breakers built in. (I may have dozed off momentarily when Mr. Aaron showed that connector.)

Doing this right now and after putting it together I can get it to go in and out of case lock and into 4lo but it won’t come out. Once I loosen it and twist it like in your other video, it comes out of 4lo but will get stuck in 4lo if I try to cycle it again. Any guess?

HERE'S A DIFFERENT APPROACH. I thought this looked like a good approach. Bought the slide hammer and extended rod and coupling (the hammer I bought required 5/8 x 18-pitch. Problem was on my 2008 Pre-Runner, there was no way to get a decent approach with the slide hammer without removing the catalytic converter (which I was not about to do). Here is what worked: 1) Take the nut and washer off the shaft. 2) Use a screwdriver and hammer to knock off the exposed part of the threading (on the sensor) that go around the shaft. Go ahead - break them off! 3) Put a grinding stone on a dremmel and go all the way around the shaft with it. Do not be shy...hit it! Make it smooth and shiny. 4) Put some lube on the now-shiny shaft. 5) Maneuver a small flat pry-bar behind the sensor. I also had to put a screw driver behind the prybar against the transmission house to get leverage for the prybar. Then it came right off. 6) Put some axel grease on the shaft before installing new sensor. I actually broke the tube clip removing the nozzle. I was able to get a replacement. Any idea on how to replace it? I can't seem to find a video or instructions online

Try leaving the bolts a bit loose at first. It can be a fix.

I Let the air out of the tire, jacked up the rim of the spare tire and then fished the center portion of the hoist through the center of the rim. Took a little doing and I needed pry bars, but it worked with no cutting.
