pfSense is one of the most popular open source firewall solutions. By default it can be used as a firewall between your network and ISP but It can also be configured as a basic for your lab without the firewall features enabled. In less than 15 minutes you can have a virtual router configured.

Dell 2950's make inexpensive test lab servers for the home. The stock fans are very noisy. There are tips on the net using resistors and hacking the firmware.
